24.01.2022 It’d be a shame not to roll it! Jokes aside I’m pretty happy with how things are coming along, this @etsfab roll cage course is going to be a ripper. Each tube goes through a process that involves marking, cutting, bending, notching, grinding, filing, bevelling, scotchbrite polish, acetone clean inside and out, vent holes drilled in the junctions and each tube is aligned and welded whilst keeping certain bars removable to allow for the cage to be dropped down for welding be...fore being lifted back onto the footings for a nice tight fit in the chassis. I’ve incorporated a lot of design elements into this cage and look forward to it complimenting the S15 chassis in both performance and safety for its new life on the racetrack. 24.01.2022 We have a pair of wheels! The moment I have been working towards for a long time came to fruition tonight. I knew when I embarked on this idea that it wasnt going to be easy, I knew that the finished result would be worth it though and it really is. Wheels make or break anything automotive, diameter, offset, rim profile, spoke thickness and hub diameter play many tricks on the eye. I feel like a weight has been lifted off my shoulders knowing that this wheelset is now comple...te. For those that had been following my story would know the inspiration behind these, the 22 inch front wheel is similar to a Kimtab, the 18 inch rear like a BMX Motomag, the snowflakes are a play on BMWs 1960s cast alloy wheels and it all gets wrapped up with a M&H Race Master rear drag slick and 28x3 Firestone front slick. 23.01.2022 The gas cup, or nozzle as its commonly known, is a consumable of TIG welding. Although it shouldnt wear out, I call it a consumable because it will be the first thing to break if you drop your torch on the ground. These nozzles are available in different sizes and styles for varying TIG welding tasks. Specific-sized torches will suit a range of specific gas cups, which screw or slip over the gas lense or collet body to provide the desired shielding zone for the weld. How t...hese gas cups function depends on what TIG torch setup we are running. A regular collet body as shown on the right will attach a regular gas cup, and these are available in sizes ranging from a number 4 cup to a number 12 cup. A gas lens as shown on the left will replace the collet body and can attach a wider range of gas lense cups from #4 all the way up to #24. The reason why a gas lense has so many cup size options available to us lies in its design. A regular collet body has a reasonably undisturbed flow of gas through the series of holes that exit into the cup. The gas lens instead uses a series of metal screens to distribute the gas into the cup. Gas is lazy and will take the path of least resistance. By flowing through the holes in the regular collet body, our gas exits into the cup and flows out onto our workpiece without a very wide coverage, this is fine for AC welding Aluminium, but its not all that great for more reactive materials like stainless steel or titanium, which need a wider spread of gas coverage. This is where the gas lens shines. By utilising its metal screens to spread the gas coverage, it can be fitted with a much larger cup allowing the gas to spread over our workpiece, shielding the weld area from contaminants and producing a high-quality weld finish. By removing the turbulent effects that a regular collet has on the gas, a gas lense can also save our gas usage by being more efficient and more effective. 19.01.2022 Having gone from the tools to the drivers seat of LYFE Motorsport R35 GTR at the World Time Attack Challenge, Rob Chairslayer Parsons knows a few things about setting goals and achieving them. Nigel Petrie from the ETS Motorsport Fabrication School had a chance to chat with Rob about how he has gone from learning how to weld to building and driving his own drift cars and the progression in between. 19.01.2022 Details of the wheel set I have been making over at @engineeredtoslide on the @bmwmotorradaus chopper for the @bornfreeshow The process your seeing is TIG welding, the material is Stainless steel spokes that have been laser cut out of 5mm stainless plate, the rim itself is a mild steel hoop thats been rolled out of flat sheetmetal and its all centered around a hub that I machined on the lathe. As I explain there was a lot of effort that went into the reduction of heat input... into the wheel itself, stainless steel can really move around due to its low rate of thermal conductivity and I managed this with small fusion welds (welding without filler rod) welding short sections at a time evenly spaced around the wheel. The spokes themselves were completely welded and left to cool to allow any movement to be confined to the spokes, then once they were completed the last job was to weld the spokes to the outer hoop. This was checked as I was welding it all together with a dial indicator to give me a real time display of run out. Making it possible to adjust and change my weld pattern to effectively adjust the rims shape. Ive been working on completing the TIG course and used my new B-Roll shooting skills to get this little clip together for you. Hang tight the TIG course has so much information in it that its worth the wait. 19.01.2022 Did you know that welding arc gives off radiation over a broad range of wavelengths? These include UltraViolet Radiation, Visible Light Radiation and Infrared Radiation. To protect ourselves we need to wear a Welding helmet or mask. The most common form of welding helmet is the auto darkening helmet which senses the arc strike and immediately darkens your view to a preset shade. With an auto darkening helmet the sensitivity is adjustable, this may need to be turned down when ...using very low amps or up when working overhead or outside where sunlight may trigger the auto darkening mode prematurely. The delay setting can also be adjusted, this changes the length of time the auto darkening mode stays on after the weld arc has finished. We would typically turn the delay up on high amperage welds where the weld pool may stay bright for longer, or down to save time and increase visibility between tacking. The dangers of not filtering the UV and InfraRed light can cause an extremely uncomfortable eye condition called arc flash. Arc flash is the result of exposure to the intense UV light, in just a few seconds of exposure Arc flash can begin to cause inflammation of the membrane in the front of the eye, causing you to feel extreme pain similar to having an eye full of sand. 17.01.2022 Taking it back to my first TIG project, I approached this build with a simple idea that included creating a quick MIG welded mild steel frame that accepted stock Nissan S15 front and rear cradles that housed the intricacies of the engine and suspension mounting points. Somewhere in that plan I decided to learn to TIG weld and that 6 month timeframe stretched out to 3.5 years that included building my own suspension mounting points and arms. 16.01.2022 The IG in MIG and TIG stands for Inert Gas, inert means that the gas is a non reactive gas that effectively shields the molten weld pool from reactive contaminants in the air. It does this by being held at high pressure in a gas bottle and metered by our regulator before entering the back of our welding machine. Inside the machine is a solenoid valve that will be opened and closed via the button on our handpiece or the foot pedal on our welder. 13.01.2022 In a previous post we visited Tomei to see the work that goes into their aftermarket performance exhausts and then I spoke about the many options we have as fabricators to build our own. Exhaust systems have to live in a fairly violent environment in a race application, heat, vibration and movement can quickly cause an exhaust to fail if it isnt designed correctly. Pictured here is an exhaust bellow that is designed to be integrated into the exhaust system and help deal wit...h the heating and cooling movement called thermal expansion and contraction. The bellow will allow the exhaust to move as its accordion design expands and contracts with the temperature of the exhaust. An exhaust designed with a bellow will still need fairly stiff engine mounts and rubber exhaust hangers to minimise movement between the engine that the exhaust flange or dump pipe is mounted to and the chassis that the rest of the exhaust hangs off. These bellows are available in Mild Steel, Stainless Steel and Titanium and when neatly TIG welded into the system will improve the performance and longevity of your exhaust system. 12.01.2022 Losing weight without compromising strength is a constant battle in motorsports, and dimple dies are one proven way to achieve both. While we dont need every tool in existence for every specific task, sometimes having the right tool on hand for tasks you do often will quickly pay for itself when it comes to saving time, giving repeatable results meaning your less likely to waste materials, and of course keeping your enjoyment and therefore motivation levels at their peak. In... this example, were going to use a hole punch to remove the excess material from out sheet metal allowing us to use our dimple die to finish the job. 12.01.2022 It’s a common sight at race and drift events, sparse tubular constructed front ends that offer a place to mount the critical components in the simplest fashion. This is done for a number of reasons, mine was ease of maintenance meaning that I could simply roll my motor and gearbox straight out the front of the car without having to lift it over the radiator support. Another reason is that almost all the components mounted in this frontal area bare no resemblance to any stock... parts and therefore needs a custom mounting location and that’s easily achievable with a sparse tube front. I have detailed the front bumper, splitter and ducting area in these photos for a few reasons. The the front bumper slips over the pins that I integrated into the chassis construction making it a strong and easily removable fit, the splitter is mounted to the bumper and supported by these two pins as well as a support brace along the backside mounted to the chassis. All of this directs air into a large duct that slows a forced airstream into the radiator. It’s so good in fact that this setup doesn’t need a fan and cools sufficiently (if not too good) around the racetrack. Want to learn more about motorsport fabrication? 09.01.2022 Theres no question that TIG welding is the most precise method of welding, thats why we went to such extreme measures in our new ETS Fab Practical TIG welding course to bring you all the features of a TIG welder and how they can improve our Motorsport Fabrication technique. One of the many settings in TIG welding is pulse control, pulse defines the switching of the machine from its peak amperage to its base amperage, or background amperage as its sometimes known. This can b...e extremely useful if youre looking to reduce the amount of heat in a part by effectively reducing the amount of time the amperage is penetrating the metal. The pulse function is used in motorsports all the time because its very effective when dealing with thinner materials. You can control the pulse frequency, which is measured in Hertz, on any TIG machine that offers pulse control. This dictates how many times the machine switches from high to low amperage per second. For example, a pulse frequency of 1hz will see the machine go through its pulse settings once every second, thats why this mode is also known as pulse per second. 1 to 5 hertz or pulses per second can assist you with timing the inclusion of your filler rod to develop a nice uniform weld appearance. If youre new to TIG welding, then this low frequency pulsing effect can really get you timed into your weld and assist with your filler rod inclusion technique which will result in a better looking weld, turning this frequency up also has its benefits by focusing the arc and pinpointing the weld pool. 08.01.2022 Theres nothing quite like the feeling of building or modifying something and then seeing all that hard work come together in the form of a car or motorcycle thats ready to be tested, I gave my old dirtbike a makeover which involved creating 4130 chromoly swing arm and subframe, aluminium radiator and seat pan and a stainless steel exhaust all TIG welded and completed in my home garage. On the exhaust you will notice those little spring hooks that have been welded to the muf...fler, those require a very steady hand (helps to rest your palm on something) a very sharp tungsten (to focus the arc) and a TIG machine that has great low amperage control. 08.01.2022 Notching (aka mitring, saddling or fish mouthing) tube and creating tubular structures with tight fit ups (thats industry lingo for a gap free tube to tube fitment) can be achieved a number of ways, in the Fundamentals course I run you through a few different methods but recently I had to make a Y merge as part of a Chromoly motorcycle frame and employed the angle grinder to get the notch cut in right. I used a buffing a disk with a radiused edge which helps achieve a smo...oth cut and doesnt cut into the inside corner like a disk with a sharp edge would. 07.01.2022 Having long been a motorsport fan I started to gain an interest for the construction methods that you see integrated into race cars and motorcycles of all types. Its not hard to see that holes in motorsport are a prevalent feature and are usually integrated into sheet metal structures that need to be lightened. But removing weight will also be accompanied by a reduction in strength and rigidity, this is not ideal as these are two very important factors that we need to improv...e or at the very least retain. Removing weight while adding strength is the job for a dimple die. A dimple die consists of the upper punch half and the lower die section half, which are machined out of long lasting and hard wearing 4130 chromoly and come in singular sizes or full kits. The dimple die is measured on the inner diameter hole size and is available in both angled (3rd photo) and radius (4th photo) flanges. Once the center hole is removed via a hole saw or hydraulic punch we can press the dimple die flange into the panel which in turn reduces weight and improves rigidity. 05.01.2022 Spending my weekend doing what I love ~ TIG welding up some wheels for the VW Transporter for quick and fun project to give it a winter look that matches the new winter rubber Im fitting. 01.01.2022 Its common to see a lot of intermittent welding in Motorsport fabrication, this is known as stitch welding and will be seen in many sheetmetal parts such as gussets and panel seams that dont require a full weld to be strong. This also reduces the heat effected zone which could be prone to cracking under large loads and spreads out any potential failure points. This particular part is the S15 projects caster rod brackets that have received some gussets and bracing to prepar...e it for the cars new suspension parts. Replacing soft rubber bushes for heim joints removes a lot of the factory suspension inaccuracies and we can do the same with some simple gussets to tighten up the brackets these bolt to. Overall the car will be tighter and more predictable to drive and Im looking forward to getting behind the wheel to feel the differences.
