07.01.2022 Panel beater vs Coachbuilder The panel beater works in the chaotic world of mass produced vehicles. Requiring a wide knowledge of the latest cars to carry o...ut collision and incident repairs. The coachbuilder works by hand to fabricate, align and manipulate both structural and cosmetic components to bring history back to life. There is no finer example of this than the art of the ‘file finish’. That's the short version If you are keen to hear more details of this process please read on . . . . This front clam section has two main 1.4m double sided TIG welds (that's 5.6m in total) that each had to be performed in one continuous operation. Any variance in pace would have caused either shallows or blow holes. Any welders out there can appreciate this small feat. Once together it is now unable to fit through the English wheel, so these welds must be dressed and blended out by hand using a variety of hammers and dollies. At last count we had 43 hammers and 57 different shape dollies, they are a fair sight stowed neatly on shadow boards along the workshop wall. Now after all that, to start the file finish process. This Lotus Eleven must retain its exposed aluminium finish, no fillers or paint, just that quality polished surfaced. This is achieved by adjusting the profile by hand. Flattening any minute highs, stretching low points around join lines and correcting the overall curvature of the panel. This is done by both feel and sight. A guide coat of fast drying etch primer is sprayed on the surface. Then using a body file with a light pressure across the surface, the guide coat is removed from the high areas and is left on the low areas. The highs are carefully massaged using a body-spoon. Then the low areas are stretched using a slapping file while holding the correct shape forged dolly tool under the skin. A final check spray of guide coat is then applied and the process repeated until a smooth flowing body shape is ready to be sanded. The file is only used to highlight the surface levels, NOT to remove metal. All these blemishes in the surface are painstaking removed by massaging the metal to the perfect form. Rather than grinding and thinning out the material. This is what defines the difference between a coach building artisan from a panel beater technician (with all due respect to panel beaters of course) and should give a clearer understanding as to why a polished aluminium body is a rare sight these days.
